However, despite rapid technological progress, PCB design and manufacturing remain a highly complex process. Designers must comprehensively consider various factors to ensure that issues do not arise in areas such as cost control, manufacturability, and functionality. This article will discuss continuous production and roll-to-roll processes in PCB manufacturing, as well as the associated challenges and solutions.

1. What exactly makes the PCB for in-vehicle wireless charging so special?

First, let’s address the question in the title: Design costs certainly affect the production of automotive wireless charging PCBs, and the impact is more direct than most people realize. Automotive wireless charging (primarily based on the WPC Qi standard, with power ranges from 15 W to 50 W) is not simply an automotive-grade version of ordinary consumer wireless chargers; it raises the bar in four key areas:

Dimension

Consumer Wireless Charging

In-Car Wireless Charger

Direct Impact on PCBs

Ambient Temperature

0–40 °C

−40–85 °C (up to 105 °C near the instrument panel)

The Tg of the sheet material must be ≥150 °C, and the Td must be ≥340 °C.

Operating Frequency

100–205 kHz (Qi BPP)

100–205 kHz; some solutions extend to 300 kHz+

Coil routing must account for the skin effect and proximity effect.

Power Rating

5–15 W

15–50 W; 80 W on some models

When the copper thickness is increased from 1 oz to 2–3 oz, a heat-dissipating via array is required.

Certification Requirements

CE / FCC / Qi

Compliant with E-Mark, ISO 11452, ISO 7637, and ISO 16750

EMC and reliability testing costs account for 15–25% of development expenses

Service Life Requirements

2–3 years

10–15 years / 200,000 km

A full set of reliability tests, including temperature cycling, humidity and heat, and vibration, must be performed.

In other words,The cost of manufacturing a single 15 W wireless charger can vary by a factor of 3 to 5....The differences stem entirely from material grade, copper thickness, test items, and the scope of certification. These factors were already finalized for 80% at the moment the design was finalized.

2. How are design costs passed on to production costs?

In the cost structure of a PCB, the portion actually determined by ”design” is far greater than most people would intuitively expect. Breaking it down for a typical 4–6-layer board:

Number of Layers and Stacking (30–40%): For every additional 2 layers, the unit price increases by approximately 35–501 TP3T, while yield decreases and lead time increases.

Line Width, Line Spacing, and Hole Diameter (15–25%): Reducing the line width from 6/6 mil to 3/3 mil requires thinner copper foil and more precise exposure and etching control, resulting in a significant increase in cost.

Sheet Grade (15–30%): The price difference between standard FR-4, high-frequency materials, and ceramic substrates can be as high as 10 to 20 times.

Surface Treatment (5–10%): OSP is the least expensive, ENIG is moderately priced, and ENEPIG and hard gold plating are the most expensive.

Special Process (10–20%): Blind via plating, back drilling, resin via filling, impedance control, thick copper, and metal substrates—each item is priced separately.

Tests and Documents (5–15%): Flying Probe vs. Test Fixture, Impedance Test Report, Cross-Section Report, PPAP Documentation Package.

Therefore, a more accurate engineering definition of the concept of ”design cost” isManufacturing Costs Determined by Design. This is why automotive projects generally require the incorporation of DFM reviews early in the project—a two-hour review can typically identify 5–10% opportunities for cost reduction, and making these changes after mass production begins would cost dozens of times more than the review itself. For more information on the differences between automotive circuit boards and standard circuit boards, please refer toKey Differences Between Automotive Circuit Boards and Conventional Circuit Boards。

3. The Basic Process of PCB Manufacturing

PCB manufacturing typically involves two basic processes for partial or complete production:

Production by individual sheets: This is a traditional manufacturing method suitable for most standard printed circuit boards. In single-board production, each PCB is manufactured and processed individually. This method is suitable for PCBs of standard thickness, but it may present some challenges for ultra-thin boards (such as those with a substrate thickness of 12.5 micrometers and a copper foil thickness of 5 micrometers), because these boardsEtchingIt may subsequently become very soft, making it difficult to handle, and it lacks support from automated machinery.

Continuous roll-to-roll production: This is a modern manufacturing method suitable for thin boards and fine-pitch circuits. In continuous roll-to-roll production, PCBs are manufactured as a continuous roll web or in a “reel-to-reel” (R2R) configuration, moving from one rewind reel to another. This method significantly improves production efficiency and the level of automation.

4. Challenges of Continuous Production

Although continuous roll-to-roll production offers many advantages, it also presents some challenges:

Tension Control: In continuous roll-to-roll processes, it is essential to maintain uniform tension on the PCBs. To achieve this, modern R2R equipment is equipped with mechanical conveyors and tension balancers, also known as “dancers.” These devices ensure consistent tension throughout the continuous production process, which is particularly critical for thin boards and fine-line circuits.

Etching Solution Handling: In continuous roll-to-roll processes, various chemical treatments are typically applied by spraying. However, this can cause the etching solution to pool on the PCB surface, a phenomenon known as the “puddling” effect. This affects the uniformity and quality of the etching. To address this issue, the copper side can be oriented face-down, or for double-sided PCBs, narrower rolls can be selected or drainage holes can be added to reduce the puddling effect.

These two challenges also have a further implication from an engineering perspective:Tension and the wetting tank effect ultimately affect line width uniformity.. For structures sensitive to impedance and Q-factor—such as wireless charging coils—a line width deviation of ±10% can cause a 2–3 percentage point drop in coupling efficiency, which is subsequently reflected in the overall device temperature rise test. Therefore, when evaluating R2R solutions, in addition to production capacity, it is essential to clarify the achievable CPK for line width.

5. Key Design Considerations for Wireless Charging Coil PCBs

At the heart of an in-vehicle wireless charger is a planar spiral coil. The six key parameters at the PCB stage are:

Number of Coil Turns and Wire Width: The number of turns determines the inductance, while the trace width determines the DC resistance (DCR). For 15 W designs, common specifications include 10–14 turns, a trace width of 0.8–1.2 mm, and a trace spacing of 0.3–0.5 mm.

Self-Resonant Frequency (SRF): The parasitic capacitance of the coil will lower the SRF; it is essential to ensure that the SRF is at least five times the operating frequency, otherwise efficiency will drop sharply.

Quality Factor Q: Q = ωL/R; the higher the Q factor, the better the coupling efficiency; however, an excessively high Q factor can result in an overly narrow tuning bandwidth and reduced sensitivity for foreign object detection (FOD). In automotive applications, the Q factor is typically maintained between 80 and 150.

Skin Depth: At 100 kHz, the skin depth of copper is approximately 0.21 mm; 2 oz of copper (70 μm) has not yet reached its limit, but at frequencies above 200 kHz, it is necessary to consider using a Leeds-wire structure or reducing the copper thickness and switching to parallel traces.

Magnetic Shielding and Magnetic Isolation Plates: A ferrite or nanocrystalline magnetic shield must be attached to the back of the coil to prevent eddy current losses from being transmitted to the metal bracket and to protect the electronic components below.

Heat Dissipation Paths: In a 50 W design, coil losses can reach 3–5 W, so it is necessary to design an array of heat-dissipating vias (typically with a 0.3 mm diameter and 1.0–1.2 mm pitch) to conduct heat to the inner-layer ground plane or a metal bracket.

6.
