Electrical safety is always of paramount importance in the design and manufacture of PCBs. PCB safety clearances—including electrical clearance, creepage distance, and insulation penetration distance—are key factors in ensuring the proper operation of electronic devices and preventing electrical failures.

1. First, distinguish between these three types of “distance”

In the context of safety regulations, there are three types of safety distances, each characterized by different measurement paths, failure mechanisms, and methods for determining their values. Many design errors stem from confusing these three types:

Electrical Clearance: The shortest distance through the air, to prevent the air from being broken down and causing an arc.

Creepage Distance: The shortest path measured along the surface of the insulating material, preventing surface contamination and moisture from forming a leakage path (electrical tracking).

Distance Through Insulation: Penetrates the thickness of the solid insulation to prevent the insulation material itself from breaking down.

The relationship among the three isFind the maximum value for each requirement, not cumulative. The most common mistake in actual design is finalizing the design based solely on the electrical clearance—in humid or dusty environments, the creepage distance requirement is often more than twice the electrical clearance.

2. Electrical Clearance and Creepage Distance

Electrical Clearance

Electrical clearance refers to the shortest distance between two adjacent conductors or between a conductor and the surface of an adjacent motor housing, measured through air. This distance is important because it prevents electrical short circuits and current leakage.

In the primary AC section, the distance between L and N upstream of the fuse is typically required to be greater than or equal to 2.5 millimeters, and the distance between L, N, and PE (ground) must also be greater than or equal to 2.5 millimeters. For the section connecting the primary-side AC to the DC section, the electrical clearance must be at least 2.0 mm. The distance between the primary-side DC ground and earth must be at least 4.0 mm. During design, these distances should be maintained as much as possible to prevent short circuits between electrical components and thereby ensure the safety of the power supply system.

When viewed within the context of the standards system, the value for electrical clearance is determined byOperating Voltage (including peak and transient voltages), Pollution Level, Material GroupThese three factors are taken into account collectively. The following are reference values for common operating voltage ranges (Pollution Degree 2, Material Group IIIa):

Operating Voltage (RMS)

Basic Insulation, Electrical Clearance

Reinforced Insulation, Electrical Clearance

Typical Scenarios

≤50 V

Determined by functional insulation; typically ≥0.2 mm

≥0.4 mm

SELV Low-Voltage Circuit

50–150 V

≥0.5 mm

≥1.0 mm

Low-Voltage DC Busbar

150–300 V

≥1.5 mm

≥3.0 mm

220 V AC input

300–600 V

≥3.0 mm

≥6.0 mm

380 V Three-Phase, PFC Busbar

600–1,000 V

≥5.5 mm

≥11.0 mm

Solar Inverters, Charging Stations

The table above shows values at steady-state operating voltages. For actual products, additional factors must be taken into account.Transient OvervoltageEffects—Lightning surges on the power grid side and spikes caused by switch operations must both be re-evaluated according to overvoltage categories (I–IV), and the larger of the two results must be taken.

Creepage Distance

Creepage distance refers to the shortest distance between two adjacent conductors or between a conductor and the surface of an adjacent motor housing, measured across the insulating surface. Similar to electrical clearance, creepage distance is intended to prevent electrical short circuits and leakage currents.

In the primary AC section, the distance between L and N upstream of the fuse must be greater than or equal to 2.5 millimeters, and the distance between L, N, and ground must also be greater than or equal to 2.5 millimeters. For the section connecting the primary-side AC to the DC section, the required creepage distance must be greater than or equal to 2.0 millimeters. These requirements ensure that electrical faults—particularly short circuits—do not occur during equipment operation, thereby maintaining electrical safety.

The calculation of creepage distance involves two more variables than that of electrical clearance:Pollution Level(Levels 1–4) andMaterial Category(Classified as I, II, IIIa, or IIIb based on the CTI relative tracking index.) At the same voltage, the worst-case combination (contamination level 3 + material group IIIb) can have requirements more than three times higher than the best-case combination (contamination level 1 + material group I):

Operating Voltage

Pollution Class 1 / Material I

Contamination Level 2 / Material IIIa

Contamination Level 3 / Material IIIa

100 V

0.4 mm

1.0 mm

1.6 mm

250 V

0.8 mm

2.5 mm

4.0 mm

400 V

1.3 mm

4.0 mm

6.3 mm

630 V

2.0 mm

6.3 mm

10.0 mm

This is also why high-voltage panels generally need to be cut open.Separation Tank—Grooving cuts off the path along the edge, forcing the current to follow the air path; this is equivalent to converting the creepage distance into an electrical clearance and is the most cost-effective method of compliance. The groove width is generally 1 mm or greater, and the depth must penetrate through the insulation layer; no copper debris should remain on the groove walls. See the CTI values and selection guidelines for common materials inPCB Materials。

3. Insulation Penetration Distance

Insulation clearance refers to the thickness of the insulation. It denotes the maximum voltage that a specific insulating component or piece of equipment can withstand during normal operation at the rated voltage. The correct selection of insulation clearance is critical to the safe operation of electronic equipment.

For operating voltages not exceeding 50 V (71 V AC peak or DC), specific insulation thickness requirements are generally not necessary. However, in other cases, the minimum thickness of the additional insulation should be 0.4 mm. This ensures that insulation failure does not occur during normal operation, thereby preventing electrical hazards.

On a PCB, the entity corresponding to "clearance" isInterlayer Dielectric Thickness. This aspect is easily overlooked because it is not explicitly labeled in the Gerber files; rather, it is determined by the layer stackup:

When there is insufficient single-layer media: If only a single sheet of prepreg (such as 1080, approximately 60–75 μm after lamination) is used between two layers of copper, and the circuit spans the primary and secondary high-voltage sides, two sheets of 2116 or 7628 must be used instead to increase the dielectric thickness to 150–200 μm.

A thin medium does not necessarily mean compliance: The standard specifies a minimum thickness requirement (typically 0.4 mm for reinforced insulation), but a single sheet of FR-4 prepreg falls far short of this. In such cases, multiple layers of dielectric material must be stacked, or an insulating sheet/barrier structure must be used instead.

To verify: When performing a high-potential (Hi-Pot) test, follow the product’s test voltage specifications (typically 1,500 VAC / 3,000 VDC for 1 minute, with leakage current ≤ the specified value), and slice the laminate to verify the actual dielectric thickness. For information on selecting a laminate configuration, seeHow to Choose the Right PCB Design Stack-Up Scheme。

4. Wiring Techniques and Fire-Retardant Materials

In PCB design and manufacturing, routing techniques and material selection can also affect electrical safety. Here are some points to keep in mind:

For surface-mount components such as capacitors, ensure they are mounted flat; no adhesive is required.

If applying a force of 10 N between two conductors causes the distance between them to decrease to less than the safety code requirement, consider securing them with adhesive to maintain the electrical clearance.

For equipment with PVC film lining the interior of the housing, ensure that safety clearances are maintained and pay attention to the manufacturing process.

When applying adhesive to secure components, take care not to leave adhesive strings or other foreign objects on the PCB.

In addition, the selection of flame-retardant materials is also important to ensure that the PCB does not contribute to the spread of fire in the event of a fire. Common flame-retardant materials include heat-shrink tubing, Teflon tubing, and silicone sheets.

Expanding on the four points above, there are six actionable steps for the production line:

Crevice takes precedence over creepage: When designing between primary and secondary levels, prioritize creating isolation slots of at least 1 mm; this saves more space than increasing the in-plane spacing.

Clearance at the edge of the slot: Do not place copper, drill holes, or mount components within 0.5 mm of either side of the groove to prevent the formation of new pathways due to carbonization of the groove walls.

Avoid Sharp Corners: High-voltage pads and trace endpoints should be rounded or shaped like teardrops, as corona discharge can reduce the effective clearance.

Dispensing and Metering: Test the bond strength using a 10 N force; the amount of adhesive should be sufficient to cover 1/3 to 1/2 of the component's body. Do not allow stringing.

三防漆：潮湿环境加涂三防漆可把污染等级从 3 降到
